The truncated names appeared to be a result of passing the data through a fixed width data handler at some point before the files came to me. It's possible there are others - reports welcome!

Don's data is in a modified .sec format that sec2pdf won't digest. Is there an easy way for you to produce compatible files, or should I do a manual conversion?

It looks like sec2pdf just has hardcoded field widths, which are too narrow for the data. You can modify this line in sec2pdf:

It should work if you change it like so:

0736 Vanguard Reaches appears to have a truncated name (Helix Institut -> Helix Institute).
2623 Crucis Margin appears to have a truncated name - its client state is called the Oytrip of Tubroyllufotyusk, while the world is called Tubroyllufotyu.
1231 Yiklerzdanzh appears to have a truncated name (Winters Blanke -> Winters Blanket).
1129 Yiklerzdanzh appears to have a truncated name - should Shining Harmon be Shining Harmony?
1839 Gateway appears to have a truncated name - should Hold-Your-Brea be Hold Your Breath or Hold-Your-Breath?
Also, the sector named Sidiadi on TravellerMap is listed in numerous places as Sidiadl (this also seems more "fitting" with the Zhodani language).
In the rimward half of Far Frontiers, the population multipliers are all 1 and some of the trade codes are badly formatted (where Cp and An could be used, and some special comments).
Thanks, 77topaz! I agree, nearly all of those look like truncations. (One hint is that many old SEC files had a 14-character limit on names). I'll fix them when I can.
Re: rimward half of Far Frontiers
The rimward half is from Dale Kemper's unpublished FF manuscript for FASA, later reprinted in part in the Traveller Chronicle, by special permission of Dale. That's pure-CT data, so the P are all 1, B are all 0, G are all 0 or 1. And yes.... more verbose remarks are there too, just like in the old paper supplements. You'll see more of that coming with some of the T5 data, since there aren't length restrictions any more.
Many UWPs in Theta Borealis, Theron, Astron and some other sectors (Storr, Hadji) are strange: the worlds are supposed to be barren (population codes all 0), but UWPs are given with government structure, law levels etc. Example: 1123 Theta Borealis X786013-2

In numerous Vargr sectors (Fa Dzaets, Ngathksirz, Dhuerorrg) a strange "phenomenon" occurs: double or triple worlds (worlds above each other with exactly the same name and data).
Is there a canon explanation for this? Is this an error of some sort? (it must surely be very confusing for travellers)

You'll probably find similar issues in the "Solomani and Aslan" areas; both John and I took "dotmaps" and randomly generated worlds to match the maps; only the presence of a world and its allegiance is reliable data (and even then, only for the DGP sources). It's best to think of them as placeholders that need someone to take ownership and refine.
It looks like I need a volunteer with a copy of the "Gateway to Destiny" Gateway Domain Sourcebook (mine is in storage) to vet the world names - all of the source files from http://dotclue.org/t20/SectorData.zip are truncated to 14 characters.
Many sector names not yet on TravellerMap are available on Traveller Wikia.
(The names of a number of sectors, including a group rinward of the Hive Federation and the Rim Route sectors, are available (and a group of sectors "alongside" the Core Route). Files for the Rim Route sectors seem to exist, but are "not in the archive" of WayBack Machine (on Turokan's website).)
Along the Vlanchiets Qlom region on the Zhodani Core Route (not on the rest of the Core Route), there are asteroid belts marked with atmospheres (and sometimes even water percentages). E.g. 1838 Ia - A030226-F.

At scale 64, worlds with their names (Hold-Your-Breath, Tubroyllufotyusk) changed still appear as though their names are still truncated, though at scales 32 and 128 the full names are shown.
In Reaver's Deep there is a client state called Dienbach Grypen. Rimward of the Solomani Confederation there is a client state called Dienabach Grupen.
Are these related?

That's probably just your browser caching the images. The images are given a cache lifetime of 24 hours since they generally change infrequently. If you flush your cache or simply change themes/options you should see the updated bitmaps.

Yeah, I need updated allegiance information for Gvurrdon.
Zalucha (2508 Massilia) has eight stars listed in its stellar data. While this is not impossible, it is very unusual (an explanation could be a stellar cluster in the system). 2503 Massilia (Euteneier) has four stars, and 2505 Massilia (Cragun 3) has five, but no other worlds in Massilia Sector have more than three stars.
There are worlds with duplicate UWPs in the Solomani/Aslan Dotmap area, but only one or two per sector, and they have different names and PBGs, so it is not really an issue. The Aslan worlds in that area have Aslan government codes, which is good, and which (some of) the Aslan CORE sectors don't have (they just give the worlds 1-F governments).
There is a section of border "missing" in the D subsector of Extolian Sector.
Re: Massilia stars - yeah, I noticed that when parsing stellar data. Unusual, but it looks intentional. I don't have my copies of Travellers Digest handy to see if there was any mention therein.

The Spinward Marches changes are intentional - part of T5 cleanup. And I'm not sure what some of those trade codes mean either - gotta sign up the for the T5 playstesting.
The routes in Hinterworlds Sector (Gniivi, Cytrialin, Leh Perash), when crossing sector borders, don't match with worlds in other sectors (they "point" at empty hexes).
There are lots of strange Trade Classifications in Deneb Sector: Pz, Tu, Ph, Pi, Vw, He, Pa, Mr...
What do they mean?
In Magyar Sector, there are many different allegiance codes (Ic, Ra, Wa, Wu, Xi) within the Solomani Confederation and the Imperium.
The government of Guurr!'rr (2131 Kaa G!'kul) is K, and its law level is R - shouldn't it be RK (this keeps with K'kree worlds in the sector, while K is an Aslan government code and R is an impossibly high (L is the maximum, and even that is unseen on TravellerMap) law level).

The Solomani worlds in Reaver's Deep Sector and Daibei Sector have Imperial allegiance codes (Im instead of So).
Namek (2640 Spica) has a govt code of V - this should probably be W or some other Hiver govt code (V is a unused govt code).
0408 Mendan (Uerradz) has an allegiance code of "va" instead of "Va".
The Reaver's Deep and Daibei Sector allegiance codes match the Atlas of the Imperium. But I believe the Atlas to be in error (and the borders obviously don't match). I'll follow up.
The Hc and Kc (not KC) allegiances in Crucis Margin Sector don't have borders.
Outo (0240 Kaa G!'kul) has allegiance code J1 - no other worlds have this code and there is no corresponding border.

A simple solution to the duplicate worlds in the Vargr extents and coretrailward Zhodani Consulate is to label each with Alpha, Beta etc. This would at least allow one to differentiate between them.
Kulaarr (2319 Kaa G!'kul) has law level Q (this is impossibly high).
"Known Sectors and Subsectors of Space" also lists the names of the sectors of a Spinward and a Trailing Route along the main Core Route, and some other sectors along the edge of Charted Space (and the Rim Route).

Per GDW Alien Module 2, worlds with K'kree population have an automatic law level K; also, "Travel zones are not generally used in K'kree space". So while the TAS would probably recommend against visiting, I'm not going to render the entire Two Thousand Worlds with zone markers. :)

The 2000 Worlds-worlds in Gh!hken Sector and Gn'hk'r Sector don't have law level K or govt code P, Q or R.
A route goes from Siaj (3102 Old Expanses) to 3240 Delphi, which is empty.

Mertactor (1537 Spinward Marches) had its size changed as part of the T5 work. The "Re" code means Reservation, which in some places is "Rs", which is also used for Research Station.
Old Expanses was developed by HPG (High Passage Group). The route from Siaj (3102 Old Expanses) to nowhere in Delphi was intended to match up with the old Judges Guild sectors.
What do the G, O and H travel zone codes used in the Vanguard Reaches mean? They are not rendered in any way by the map.
There is a small section of Zhodani border missing between the Spinward Marches Sector and Gvurrdon Sector (by Zeycude and Astanch).

The Ithklur Aexzz border does not precisely match up between Leonidae Sector and Phlask Sector (by Aaveri).
The Imperial border in Deneb Sector is not precisely correct, with Na and Cs world on the coreward edge being shown as within the borders of the Imperium.
Some of the capitals in Far Frontiers are formatted as "Capitol", so they aren't highlighted yet.

The Salinakin borders between Yiklerzdanzh and Far Frontiers don't match up exactly.
